The Mercury 78662 lower crankshaft wear sleeve is a precision service component used on a broad range of Mercury and Mariner 2.5L V6 two-stroke crankshafts.
The sleeve provides a smooth, replaceable running surface in the lower crankshaft sealing area and is an important inspection item during a complete powerhead rebuild.
As these engines accumulate operating hours, the lower crankshaft sealing surface can develop grooves, corrosion, scoring, or wear from water and exhaust. Installing a new seal over a damaged surface may result in another leak. Replacing the 78662 wear sleeve restores the proper surface without automatically requiring replacement of an otherwise serviceable crankshaft.
Mercury 2.5L V6 Applications
The 78662 wear sleeve is used across numerous Mercury 2.5L V6 production, performance, and direct-injected two-stroke engines.
Common applications include selected 115 HP, 135 HP, 150 HP, 175 HP and 200 HP V6 2.5L outboards, including carbureted, EFI and DFI configurations.
The application family also includes selected XR6 / Magnum III, V-135, V-140 International, V-150, V-175 EFI, V-200 2.5L and 225X EFI Pro Max engines where the crankshaft assembly uses the 78662 sleeve.
Later 2.5L applications include selected 150 Pro XS, 175 Pro XS, 200 Pro XS, and 200 XS engines, along with the 2.5XS performance family.
Because Mercury used several crankshaft designs within the 2.5L platform, always confirm the original crankshaft or wear-sleeve number rather than selecting the part by horsepower alone.
Mercury Jet & SportJet Applications
The same wear-sleeve family also appears in selected 2.5L Jet and SportJet powerheads.
Applications include compatible 110 Jet and 140 Jet 2.5L outboards, along with selected 200 DFI SportJet and 200 DFI M2 Jet Drive powerheads.
SportJet engines should be identified by the powerhead model and serial number, since Mercury frequently cataloged the engine powerhead and jet-pump assembly separately.
Why the Wear Sleeve Is Important
The lower crankshaft seal must run against a smooth, concentric surface. Over time, the seal lip can create a visible groove in the sleeve, especially on an engine that has accumulated many hours or has experienced corrosion or bearing movement.
A worn sleeve can contribute to seal leakage, contamination around the lower crankshaft area, and premature replacement-seal failure.
During a rebuild, replacing a questionable wear sleeve is inexpensive compared with reopening the powerhead after assembly.
What to Inspect During a Rebuild
Whenever the crankshaft is removed, inspect the 78662 sleeve for grooving, scoring, pitting, corrosion, heat discoloration, and uneven wear.
The surrounding components should also be inspected, including the lower crankshaft bearing, bearing carrier, retaining components, and lower seals.
Excessive bearing movement can accelerate wear at the sealing surface, so a damaged sleeve should not be treated as an isolated problem without checking the rest of the lower crankshaft assembly.
Installation
The replacement sleeve must be installed squarely and to the correct position on the crankshaft.
Do not strike or distort the actual sealing surface. Installation force should be distributed evenly so the sleeve remains round and concentric.
Before installing the new sleeve, clean the underlying crankshaft surface thoroughly and remove any corrosion, burrs, or raised material that could prevent proper seating.
After installation, confirm that the sleeve is fully seated and provides a smooth surface for the new crankshaft seal.
Buckshot Racing #77 Builder Tech Tip
A common rebuilding mistake is replacing the lower crankshaft seal without inspecting the surface it runs against.
If a groove can be felt with a fingernail, or the sleeve shows corrosion or scoring, inspect the Mercury 78662 crankshaft wear sleeve before final assembly.
This is especially important on older 135, 150, 175 and 200 HP 2.5L engines, as well as XR6, Pro XS, XS, Pro Max, Jet and SportJet powerheads that may have already been through previous rebuilds.
The Mercury 78662 Crankshaft Wear Sleeve is a small but critical rebuild component that helps restore the lower crankshaft sealing surface and protect a serviceable Mercury 2.5L crankshaft from unnecessary replacement.
