The Buckshot Racing #77 Mercury 96542 Cylinder Head Gasket is a premium replacement designed for selected early Mercury and Mariner 2.0-liter V6 two-stroke outboards, including 135 HP, 150 HP, and XR2 performance models commonly produced during the 1980s.

Manufactured using high-quality Victor Reinz AFM gasket material, this 1.2mm (0.047-inch) gasket offers excellent sealing characteristics, thermal stability, and durability for demanding marine engine applications.

Whether servicing an original Mercury V6 powerhead, rebuilding a classic XR2, or restoring an early performance outboard, selecting the proper gasket material, thickness, and configuration is essential for engine reliability.

Premium Victor Reinz AFM Material – 1.2mm

Cylinder head gaskets operate under extreme conditions, sealing combustion pressure while separating the combustion chambers from surrounding cooling-water passages. Two-stroke outboards experience repeated heating and cooling cycles, making gasket material quality especially important.

Victor Reinz AFM gasket material provides excellent mechanical strength, compressibility, recovery, and resistance to heat and pressure. These characteristics help maintain a dependable seal between the aluminum cylinder head and engine block when installed with proper fastener clamping loads.

Technical Specifications

  • Material: Premium Victor Reinz AFM

  • Nominal Thickness: 1.2mm (0.047 inch)

  • Engine Family: Mercury / Mariner V6 Two-Stroke

  • Displacement: 2.0 Liters

  • Cylinder Bore: 3.125 inches (79.375mm)

  • Horsepower: Selected 135 HP, 150 HP, and XR2 models

  • Application: Cylinder Head-to-Engine Block Sealing

  • OEM Reference: Mercury 96542 / 96281T01

  •

The 1.2mm gasket thickness is particularly important because head gasket thickness influences combustion-chamber clearance, effective compression ratio, and piston-to-head clearance. This must be considered when servicing engines with resurfaced, modified, or fly-cut cylinder heads.

Mercury 96542 Applications and Fitment

The Mercury 96542 head gasket fits selected early 2.0L Mercury and Mariner V6 outboards, primarily 1980s 135 HP and 150 HP models.

Engine ModelSerial Number Range
Mercury V-135 2.0L V60A904646 – 0C239552
Mercury V-150 2.0L V60A904646 – 0C239552
Mercury XR2 V60B290314 – 0C276429

These engines belong to Mercury's early 2.0L V6 family featuring a 3.125-inch cylinder bore.

Important Fitment Information: Mercury used several cylinder head gasket configurations across its V6 two-stroke engines.

The 96542 is not a universal replacement for every Mercury 150 HP outboard. Earlier 1500/1750 models, later 2.0L engines, and certain performance configurations may require different gaskets.

Always verify the original gasket, cylinder-head configuration, engine model, and serial number before ordering.

Mercury OEM and Aftermarket Cross-Reference Numbers

The Mercury 96542 head gasket is associated with the following OEM, replacement, and aftermarket part numbers: 18-3863, 35880, 9-63855, 96281, 96281T01, 96542, 965421, 965422.

Mercury 96281T01 is commonly referenced as a replacement for the earlier 96542 gasket. Replacement gasket materials and construction may vary, so compatibility should always be confirmed using the engine's serial-specific parts catalog.

Why Cylinder Head Gasket Quality Matters

A properly functioning cylinder head gasket maintains combustion compression while preventing cooling water from entering the cylinders. Poor sealing can quickly affect engine performance and reliability.

Common symptoms of a damaged or improperly installed head gasket include compression loss, water intrusion, overheating, difficult starting, poor running, and steam-cleaned piston crowns.

More serious failures can result in cylinder-wall corrosion, piston damage, and internal engine failure.

Quality gasket material, correct thickness, clean mating surfaces, and proper fastener torque are essential for dependable engine operation.

Buckshot Racing #77 Technical Installation Tips

Whenever a cylinder head is removed, inspect both the cylinder head and engine block before installing a new gasket. Carefully remove old gasket material without scratching or gouging the aluminum sealing surfaces.

Check for corrosion, erosion, pitting, and warpage, especially near the combustion chambers and cooling-water passages. Confirm cylinder-head flatness using the applicable Mercury service specifications.

With the head removed, inspect the cylinder walls, piston crowns, and cooling passages for signs of overheating, detonation, water intrusion, or abnormal wear.

Pay particular attention to gasket thickness. Changes in compressed gasket thickness can affect combustion-chamber clearance and compression. Modified or fly-cut cylinder heads may require additional measurements to confirm proper piston-to-head clearance.

Install the gasket in the correct orientation, following the gasket manufacturer's installation requirements. Use the proper Mercury cylinder-head tightening sequence and torque specifications for the exact engine model.

Never compensate for damaged or warped sealing surfaces by overtightening cylinder-head fasteners.
